They are going too far in the housing. The fix is to add a screw to stop the door in the proper spot. If it breaks now, you are going to get a new housing with a moulded in stop.

The way the system works is the motor drives the door each way until it stalls. The stall point is the stop that the motor remembers. It calibrates each time the key is turned on. So you need a good hard stop for the system to work.
 
thought I would chime in here 06 megacab been all over USA my ac works great wife had me turning it down #2fan setting 101 outside 41 deg coming from vent driver side 43 center vent sounds like there all over the place glad mine is cold

FWIW we just got a "loaner" from the dealer (wifes car in the shop), and got a Hyundai Sonata. A/C on that thing blew friggin' snowballs. Air speed/volume seemed twice that of my Mega and was noticeably quieter. I was like "man, this is how it should be. " And, no it didn't have anything to with the size of the cockpit. I'm talking about just holding my hand in front of the vents. MUCH colder, MUCH quieter, MORE cold air!
 
Probably mad or? Got offended when he posted about 19 degree ac etc. and my comments about it not being possable as far as I can tell and have a working system. I could be wrong about both issues.
 
Our 2003 has had the weak AC problems since day one. Dealers had it in many times with no fix. I asked one dealer to "overcharge" the system, it worked, cools great in 100 degree plus heat. That lasted two and half years, the AC would not cool the truck last week, the fan made noise while the air flow trickled out. Went to walmart, bought the Arctic Freeze guage hose and a can of 134, put it in the bottom of the warning area on the guage, AC works again. Cools great, add some 134, mine likes about 48 pounds on the walmart crap guage. :)



Our whole AC system has been changed out under warranty to no avail, the repairs only lasted a day or so. The dealer even changed the compressor. I habe the defrost door problem too. I think there is a slow leak even after all the repairs, the walmart kit worked. I added about 5 pounds per the guage over what I had in there and it stopped the poor cooling. It actually cycles now.

I went to visit a friend today that just got a new dura max. I got to his house about 3:00 so the truck was sitting in the sun all day. we took it for a test drive. You cant even compare the a/c system to my new mega cab. We actually had to turn down the a/c down after about 20 miles on the freeway. I have never had to turn mine down during the day. Also the fan blower put out at least twice as much air, maybe even more. He said his salesman had mentioned that dodge has a big problem with their a/c units and are probably not even going to be any competition in hot areas. The sales guy mentioned that he had heard that dodge had many unhappy customers and he did not think they were going to do anything about it so that would be a big selling point for ford and chevy. I really don't think dodge knows they have any kind of problem.
 
I think they do know. Now them doing anything about it is another thing. Someone from D. C. has been involved in a thread on Diesel Truck resouce about this ac problem. He e/mailed SPOOLER and his return addy is D. C. BEEMO has answered and given some help etc. Stated he's close to R&D and we think,sounds like he's going back and forth from them to the LONG AC thread.
 
Mine sucks too. However when I had a Dakota with camper shell I would put A/C in vent mode and installed a booster fan in the back window and opened a rear window to help air flow to keep the kids cool. So now I warm up the truck while I have it in vent mode with the rear windows cracked opened slightly which helps remove heat until I get in and then switch over to recirculation mode to cool down the rest of the way and it works great. I had the condenser replaced due to leak when new and correct charge measured in, which tells me D/C needs to rethink A/C on new applications rather than keep same system and increase sq. ft. and hope it works.

I did not read every post ,but what I did was cut off the air to the back seat

it helped some... kids do complain more though
 
I noticed on mine that when I have it on dash, there is still air blowing out on my feet. I haven't looked in there yet, but is there any way to get a better seal?

I had that same problem once. I've only had the truck a few days, and it's not my daily driver, so I haven't had a chance to test it a lot. It didn't happen in recirc mode, only regular mode.

Do you know if this would apply to the 03's as well? My AC vents are blowing warm air out of the right two wents, and cool air out of the left two vents. Until a couple of weeks ago the truck seemed to cool alright once I got on the freeway. Around town I would kick out the over drive and leave it in third.

Was the refrigerant you used the one they call Freeze-12, or HC-12?

Not sure if the door and housing is the same as 03. If you are blowing warmer on the passenger side it is usually not the broken door. The door mostly restricts the air flow out of the vents.
