Found a video where a guy puts on a rotor/caliper assembly for a 2005 onto his 2001 2nd gen. He says the rotor/caliper for a 2005 will direct fit onto 1998-2001 2nd gens. He offers parts numbers in the description but doesn't say the manufacturer.

I've looked online but can't find a resource for what parts crossover.

Any help or insight is greatly appreciated.

You will need the 2005 rotors and pads. Your calipers will work. For the front you will also need the 2005 caliper mounting brackets. Same for the rear except I believe the stock mounting brackets will work. All of the parts can be found on Rockauto or any good parts store. Supposed to give about 30% better braking. To flexyxj, I don't think it will work on your 1996. The rotors have to just slide off after removing the caliper. I haven't done this mod to my 2002 yet, but I plan on it when I need brakes. The only other thing you may want to do is replace the stock dust shield with the 2005 as it is bigger. That may be what I was thinking of as being the same on the rear. Compare part numbers on Rockauto between 2001 and 2005 ford the mounting brackets and dust shields to be sure.

My 96 3500 is 2WD... What is the difference in the calipers? Dual piston?
 
No, it's the way the rotors fit on the hub. The later rotors slid on over the hub. I don't know if this mod would work on a 2wd. I'm just reciting this from memory. There have been some good write-ups with photos that cover all of the second gen years, 2wd & 4wd. If a search on here is negative, check cumminsforum or dieseltruckresource.
 
Cumminsforum has a sticky under 2nd gen non powertrain that is several pages long. It is listed as a poll. As I recall it has a lot of info.
 
I have a 2001 2500 4x4 with rear drums. I put 2005 front pads and larger rotors as I put on 17 inch wheels. I didn't have to change anything...It brakes better BUT not very noticeable....
 
A brake upgrade the 2001.5 and 2002 2500's can do is use 3500's rear calipers as the pistons are IIRC dual 2" diameter, the 2500's use 1.75" diameter dual pistons.


If the third gen brakes are used remember 17" wheels and tires are required.

For 94-99, your only option is to swap hub, rotors, calipers, etc from a 92-94 or 95-97 Ford F350 (4x4 only). Made a HUGE difference.
