I guess nobody knows! My first guess is that 5/8 seems reasonable.

What's the condition of the driveshaft? Are the u-joints shot?

A buddy of mine said that he had this problem on his 05 and it was caused from engaging 4wd while having the wheels turned. Come to think of it that's exactly what i did. Anybody have any idea what the problem and or solution may be. (I asked my friend, but he couldn't remember as thats been 7 years ago. He did say that when he took it to the dealer it only took two hours to fix and i can't see a dealer pulling and splitting the t-case etc etc in two hours but i could be wrong. ) Oh, I also sometimes have a pop sound come from the front end when i make sharp turns.

I'm thinking that's a bit excess as far as the play is concerned.

try and get your hands on a borescope (cable type with light) and stick it in the fill hole to see what is going on in there.

Also check the front diff for play/slop noise same way as you did the t. case.

It's rare but front ring and pinions do go out. Kinda doubtfull as they spin all the time and you only hear the noise when ion 4x4.

Time to get dirty.

I had a front driveshaft rebuilt on my 05 dually a year ago. I started having a vibration problem and started looking into the rear driveshaft, tire balance, rear differential and transmission mount. I thought it cannot be the front driveshaft, since I just had it rebuilt. I have been hearing a ticking noise in the front driver's side of the truck. It would start at exactly 20 mph and would hear it until I stopped. I figured it was driver's side axle u-joint because I have not replaced it yet. Although it did look bad, it did not solve my ticking noise. I jacked the driver's side tire off the ground and spun the tire and happen to be watching the front driveshaft. I got underneath the truck and could move the shaft up and down quite a bit. I removed the shaft and got rid of my noise. I found out the guy that rebuilt the shaft did not grease the u-joint before assembling(non-greasable joint). I was told some u-joints have a nylong spacer in the cap and could of lost that during the assembly. I got a new u-joint installed for free and now have a quiet truck from 0-75 mph. To make a long story longer, it is easy to overlook the simple stuff and human errors can happen.
