I would guess the transmission is the culprit, and the transfer case is the weaker link.

Thou we’ll likely never know.
 
If only! The Aisin is a $2695 option plus another $4k'ish for the 3500 Reg Cab if you can find one.

My bad, I haven't looked at P/Us in long time... standards not standard (LoL) and 68RFE is standard. Just surprised reg cab 3500 cost so much more. I guess the reality is what you originally researched and purchased is what you need/want. Shoot us a pic and keep us posted until the new ride proves itself.

I’m only seeing a $1400 price increase from a tradesman 2500 to 3500, but if a 6200lb RAWR is plenty then a 2500 should work well.

The biggest benefit to the 3500 would be if you have a higher CG payload, or need the extra 800 lbs of RAWR.
 
Someone asked me to comment on this (really long!) thread, but unfortunately I am not a transfer case expert, so my advice in this case is strictly from what limited knowledge I have.
Hard to imagine why two separate T/cases would fail within 1600 miles, especially seeing they (or at least, one) was a hard part failure. (Of course, in a manual-shift transfer case, virtually everything is a hard part!). I can't imagine you could exert enough force on the shift lever to break the shift fork, so my (admittedly uneducated) guess would be there was some other internal failure that forced broken pieces to get jammed where they shouldn't be (possibly forcing the synchro sleeve out of place, and thereby breaking the shift fork).
I don't think there is any problem with the transmission that would cause a failure like this within the T/case.

Three t case failures. Most recently Saturday. I think the t case is no longer the issue. Always happens coasting downhill using engine breaking and tow/haul mode.
Any chance the electronics are off during this scenario?
The one thing I know is the loaner truck worked perfectly. It's a 2018 Tradesman 6.7 crew cab. 68RFE unit.
 
Just throwing this out there. When these trucks take a front end impact (especially the drivers side front) it is very common for them to break the case of the transfer case near the tail. Is it possible that truck is twisted somehow, maybe damaged in delivery from the factory and causing that case to be on a bind under load?

Again just brainstorming ideas. All of the failures I've seen from accidents have been broken cases and not internal failures.
 
Probably true on our end, but I am sure engineers will use it as a test bed to figure it out. At least one would hope.

:rolleyes: That's what the dealer/FCA told me when I gave them back my 2014 truck (buyback) because they couldn't fix the electrical gremlins that lived in the dash.......I googled the VIN a month later, it had made it's way from California to Wisconsin, ending up on a used car lot.....:oops:

In that case, probably sold off at auction, as is. Poor sucker on other end will have a foul taste on FCA, I am sure.
