Just replaced the head gasket; had the head cleaned, magnafluxed, and milled. Used ARP head studs torqued to 135 ft/lbs and all OEM gaskets to include exhaust, intake, crossover tubes and injector seals. Valves were adjusted to .010/.020. It started right up, idled smooth and drove smooth...until I get to about 32 lbs of boost, then the racket starts. The truck has compound turbos and can push about 58 lbs of boost; it never made this noise before. I tried to see if it was related to RPMs by dropping a gear and running it on the highway at about 2800 RPM, didn't do it. It is directly correlated to boost.

Im workamping and gotta get this figured out so I can get back on the road.

 
Kinda reminds me of something simple like a loose boot clamp. I drove maybe 10miles and one worked loose after doing a bunch of rework one time. Idle and basic driving was fine was the higher end where I had a similar sound.
 
Ok, to close this issue up, turns out the passenger side head stud furthest to the rear was loose allowing compression to escape creating the noise. I decided to do a hot retorque to rule that out and it was very loose. I got about an 1/8th of a turn on all studs, except the loose one which was almost 2 turns. After torquing it down, the noise went away. I'll do a hydrocarbon test now to see if the HG is toast and i need to replace it again, or if i got lucky and it sealed up.
 
Damn, glad you got it when you did. Could hav been much worse!!!!!!! Thank you for reporting back so others of us know what's going on.

Think maybe your tq wrench is off Cal? And why they were off 1/8" of a turn and 2 full turns? Just thinijng here.
 
I hate when I'm chasing a thread that shows problems similar to mine, and when i get to the end, it's 10 yrs old with no closure.

Its a snap on digital, it may be off a bit, but i think after heat cycles, 1/8-1/4 turn is normal. Now for the 2 turns, i hate to say it but on the final round, after going around the horn 3 times, then loosening and tightening each one one at a time back to 135, someone came up and started talking to me. I may have gotten distracted and forgot where i left off in the sequence...i can't think of any other reason it would be that loose. I was sweating and my arm was jello
 
I hear you on that one. I did my own 4202's one weekend and after that I could barely lift my beers lol.

I'm glad you got the problem figured out .great sounding truck. I sometimes wish I would have gone with compounds after my factory dumped but when I tow I love this s465.
