Maybe I am missing something but, if your going to pull the cover why do you need to do anything other than stake the hole closed?

The jig to fix it without pulling the cover is a good idea.

Joe D, nice job telling everyone the case bolts might come loose. People got to put these things in perspective... an accident on the way to work is more likely to end your vehicles life than a gear case bolt coming loose.

I wonder what effect the magnet would have on the engine speed sensor that's right there? It's a magnetic pickup. It sounds like the magnet would kill it.

I went out and got a new gasket and crankshaft seal for my timing cover. I decided I didn't want to drill into my gear housing and instead I'll do the "fender washer" fix. It looks like a time consuming job but not high tech. The seal does come with the tools to install it. My service manual doesn't mention removing the fan shroud so I'll try to do it without that step if I can. To those who have removed the cover, does the new gasket go on dry or are you supposed to use a gasket sealer? My service manual doesn't mention any sealer other than Loctite on the crankshaft seal.

what about the magnetic disturbance Joe mentioned to your speed(rpm) pickup over the dampner? have you had any problems with it on yours?

I have had the magnet in place for 5 days now. No problems at all. I measured the distance from the speed sensor to the magnet. About 7". That should be far enough away not to interfere with anything. I probably would have noticed the tachometer acting strange if there was interference.

Just another comment about the magnet. What if the pin comes out and the magnet traps it? Now what? You don't know if that event has happened or not so you will be afraid to remove the magnet no matter what sort of work you do to the truck. And you will be afraid to take it in for service just in case some Einstien pulls the magnet off and says "What's this for?".
 
Anyone in the Conn. "area" who would like to use the original jig to drill and tap their housing would be more than welcome to come over and use it. There are going to be some local guys doing theirs' this weekend, while I finish the rest of the tooling for the new ones. If interested, just e-mail me for directions.

My concern about the magnet is, how much pull would it have inside the casting/cover. Being close to the fan mount/steel cover/engine block- they might attract most of the magnetic "pull" leaving little pull inside the casting. It would be interesting to place the super magnet on the core motor with the cover off and put a 3/8 dowel on the inside and see just how tight it would hold it. Tight enough so when you hit a good sized pothole it wouldn't shake it off and drop it the gears?

hey, why not rent out the jig. You could make 10 or so and just rent them. Then when finished tell the user who to send it to next. It would cost me the same to send it back to you, i would have no problem shipping it to the next in line. RRR
 
rraulston -- Sounds like a GREAT idea--you must have read my mind. The only problem is that I will be on the road the last half of the month of May and not near any computers(I depleted my lap top fund building these jigs. ) I should have about 6 kits ready to ship on Monday. I will need someone with the desire and time to keep track of them while I am gone. Any volunteers?

How long did it take you? Seeing all this is making me nervouse. I have to wait a couple of weeks to get into a new shop but then I'll have to dig into mine.
