94 is making a poping sound only when downshifting just started today on the way to work was using the exhaust brake and I downshifted to fourth and I heard a pop it feels like it's coming from a driveline just from the sound of it kind of has a ring to it when I first got the truck it would make the same pop only when in 4wd so what could it be I was thinking transfer case but that wouldn't cause noise 2wd could it ?

I would start at the rear axle and drop the cover and work my way forward on all the gear boxes with draining them, looking for contamination. Also look at the u-joints.

I just changed the rest end oil it looked bad but no metal at all just dirty I will Change the transfer case next and pull the pto cover the guy I bought it from rebuilt the case right before I bought thinking that was what was causing the pop but it wasn't I was thinking it was the front axle cad but I don't think that's the problem since it's doing it in 2wd now and sometimes it doesn't do it when in 2wd
 
What's the likelihood that something in the shift mechanism (lever to gears) is worn and the gear isn't completely engaging?
 
I don't know why you would have to change the shaft ,the shafts never changed , as you can take a 205 t case and put it on a NV4500 or NV 5600

I think it is the output shaft that changed. 1 3/8's" x 32 spline v/s 1 5/8's" x 31 spline.

It's most likely the transfer case. Had the same pop bang sound that you described happen on my truck. I had a feeling it was the transfer case.So I swapped it out and never had a problem since. I cracked open my old transfer case and found that the chain was so loose that it was skipping teeth on the gear. That was the popping sound that I was hearing. I could feel how loose the chain was especially in 2wd. It felt like something was shifting back and forth in my truck from start to stop.
 
I pulled the case apart and found the shift fork pads were gone on the range fork and I replaced the pads that fixed the problem in 2wd but I still have the popping sound in 4wd and 4lo so I'm going to take it back to the guy that did the work and see if we can get it fixed
 
How did the chain look. Did it have a lot of slack or were the gear teeth worn. A good way to check it is to put the truck in 4 wheel drive, in park and jack the front of the truck in the air so that the wheels are off the ground. Then try to rotate the front driveshaft and see how much play is there. That should tell you if the chain has a lot of slack in it or not.
